As far as I know, the battery voltage goes from the breaker to the key switch (via the small glass fuse) to the DC-DC. You might want to check the voltages on the ends of the glass fuse. You shouldn't be seeing that kind of drop. Something is getting hot somewhere that's not supposed to be or one of...

Try using the throttle without pedaling at all and see if it behaves smoothly. This will tell you if it's just the crappy Bafang software issue.

You need the resistors. Do you know what the resistance of the Domino is? You can use an ohmmeter to measure across the ground to 5v pins on the throttle (throttle unplugged). You may be able to find it in the specs from when you bought it. Ones I've seen are 5k but it could be different.

If the BMS was cutting off I'd expect that to happen when the current is the highest, like full throttle from a dead stop, not when applying the brakes or letting off the throttle. That's just bizarre.

If the BMS cuts off, the controller display would go dark.

Does your controller have regen? Regen could be causing the voltage to go too high during braking. If there is no regen, I can't think of a reason it would cut off when you let off the throttle. There may be a way to disable regen in the programming but I am not familiar with that particular model.

I doubt the lack of padding had anything to do with the fire. The on/off switch thing just couldn't handle the current and acted like a fuse. A while back I worked on various designs for a main pack switch with controlled precharge. Doable but a lot of work. The big solar circuit breakers work great...

You are most likely correct. The Bafang firmware versions are a bit hard to figure out. If you use too many turns you will start blowing things on the primary side as the power will be increasing. I can't say what optimum will be so you may need to do some tests before you make the final configuration.
